I think I had a similar/same issue yesterday (Sunday) in the hunter valley NSW, doing around 30-40km/hr on a dirt road, massive bang and turning thudding noise. My Ineos did have the transfercase recall and it was replaced at 15k service. Tow truck to Gosford dealer, waiting to see what they say.

I recently had my transfercase replaced by the dealer as part of a recall. The new transfercase had a leak in the same spot. A new seal was put in by the dealer and I have had no further problems.

No, not intercoolers. One is a secondary cooling circuit for engine I believe and one is a transfercase cooler. I would be reluctant to remove at least the transfercase one as it was added during the testing phase because they has some issues with transfercase temps if I recall the story...
Doing longer Autobahn high speed driving regularly. Always with a close eye on xfer case temp. It's easy to exceed 100°C if you're not careful. For myself I limit speed to a max of 90°C. Which is approximately max 140km/h during summer days.

To solve the issue, I drilled a hole in the heat shield and used a quarter inch industrial wire tie to connect the cable to the heat shield. I've had it off-road since then, sorry for the dirt in the picture, and it's held fine. You might want to zoom in a little bit to see the black wire tie.

I noticed a fluid leak last night while installing skid plates. Fluid had collected on the cooler lines leading to/from the transfercase... Couldn't find fluid above the soft part of the line, leads me to believe a problem with the line itself?

Did you have this done at 12,000 miles? Are the differentials spec'd for servive at 12,000 miles? Should and must mean different things to me (said the guy that changed his oil at 800 miles after break in and will do it again at 2,500 miles).
Are you sure about this? Not very likely on a newly designed transfercase as helical gears (angled teeth) have been used for ages, at least for the high range gearing.
